Laminated Panel Manufacturer

An established panel manufacturer had lived with an inefficient adhesive system for seven years. A single consultation with Anchor UK revealed a straightforward path to significant savings and a step change in operational efficiency.

Background

Our client is a medium-sized manufacturer based in the North of the UK, specialising in laminating processes and the production of laminated panel products. Adhesive performance and consistency are central to their output and any disruption to the adhesive supply chain has a direct and immediate impact on the production line.

The Challenge

For the last seven years, the client had been running a two-part adhesive system: a D3 PVA adhesive combined with a separate hardener activator to achieve the D4 classification their products required. The system worked, but it was creating operational headaches that had quietly become accepted as part of the job.

The adhesive arrived in IBCs, with the hardener supplied separately in 200kg drums. Every changeover meant managing both components independently and that process came with a reliable source of downtime baked in. The client was also generating approximately 110kg of adhesive waste per IBC changeover; a figure that, compounded across a full year of production, added up to a substantial and entirely avoidable cost.

The frustrating truth was that the client had simply not known a better alternative existed. The inefficiency had become invisible through familiarity.

The Solution

Anchor UK carried out a detailed review of the client’s existing setup, processes and operational challenges through an in-depth on-site consultation. Within 10 days, a formal proposal was on the table.

The recommendation was a transition from the two-part system to a single-part D4 PVA adhesive, eliminating the need to manage a separate hardener altogether. Alongside this, Anchor UK introduced the EcoCrate system: a more efficient, more sustainable approach to adhesive supply that simplifies changeovers and significantly reduces waste at the point of use.

The Outcome

The results were immediate and measurable. Switching to a one-part D4 system removed a layer of operational complexity that had cost the client time and money for years. Key improvements included:

A 9.1%  reduction in annual adhesive purchasing volume

~16 tonnes less adhesive used per year

£39,000  in annual cost savings

Changeovers became faster and simpler. Downtime related to managing dual-component adhesive systems was eliminated. And with the move to the EcoCrate system, the client also stepped away from single-use IBCs; a change that brought meaningful sustainability benefits alongside the operational ones.
